The Author Got To Spend A Weekend Making A Custom Knife With Legendary Maker Bob Terzuola

Over 30 years ago when I was just getting into the knife collecting hobby, I was at a gun shop on Long Island. I noticed the knife in the salesperson’s pocket and asked if I could see it. It was a custom Bob Terzuola. 

I had my own Spyderco Terzuola factory/custom reproduction that recently had been introduced and I was amazed to see and handle a custom Terzuola for the first time. I thought to myself that someday I would own a custom Terzuola. Little did I know that one day I’d have a chance to make my own custom knife with Bob as well.

In the course of my “collecting career” I managed to get one Terzuola—to say the least.  Now I have around 75 Terzuola knives! During this journey, I’ve met Bob many times and we’ve become friends. He’s a truly remarkable person who’s been making knives for over 40 years. More than just a knifemaker, he is an artisan, inventor, and craftsman, too. In addition, he has plenty of interesting stories to tell.

This past fall, Bob and his wife, Susan, were in Chicago and we met for dinner. It was around my 50th birthday (which, coincidentally, I share with Susan). As a gift, Bob invited me to come to his shop near San Diego to make my own knife.

So in March I flew to San Diego to spend a few days with Bob at his storied “Knife Camp.” I was a bit nervous. I don’t really have any knifemaking or even machinery type experience. My family came along with me—my daughter loves Bob’s dogs, while my wife enjoyed the local botanical gardens with Susan, who is an artist and a master gardener.

Who Is Bob Terzuola?

Bob’s knifemaking journey began in Central America. In the late 1960s, he served in the Peace Corps in Panama. After completing his service, Bob settled in Guatemala, where he managed a jade company. It was there, in the late 1970s, when Bob began to first make knives, mostly for military operatives in Central America. In 1984 he returned to the USA and set up shop in Santa Fe, where things really took off. 

Bob is often referred to as the “father of the tactical folder” and is best known for his ATCF (Advanced Technology Combat Folder) model, which was released in 1985. Wanting to create a discrete yet robust, functional, and easily deployable knife, Bob was one of the first custom knifemakers to use titanium, pocket clips, and G-10. 

He was among the first makers to use a thumb disc and have parts laser cut. Bob is also credited with being the first custom maker to do a knife collaboration with Spyderco. Made in 1989, the knife was the Spyderco C15, which held patents for being the first U.S.-made factory knife using premium steel and G-10, along with a linerlock.

When you first walk into Bob’s shop, you’re immediately struck by how neat and organized it is. As far as equipment, he has all that’s required with over a dozen machines including a band saw, milling machine, grinders, drill presses, and blasting cabinets. 

More than the equipment, though, Bob’s shop is like a history of his knifemaking. The shop is dotted with mementos of his career, gifts from customers, letters of praise, awards, and trinkets from over the years. There’s also a collection of police patches from all over the world, along with hats and photos. On one bench he even has an artillery shell. Of course, the C15 Spyderco knife patent is on display as well.

Time to make a knife! We decided to go with a 3-inch tanto folder, which is one of my favorite overall configurations. Bob suggested basing it on his Mini Athena model. He already had two handle liners cut out that we could use. I had to do the rest.

He explained the basics of operating the machines and got me to work right away. Within 45 minutes of pulling into his driveway, I was using a bandsaw to cut a blade profile drawn on a sheet of MagnaCut steel. Then I was drilling the pivot and screw holes in liners, countersinking holes, and smoothing out edges.

Things got quite serious when Bob had me “practice” taking the blades out of the heat treat oven. It’s pretty crucial to not drop the blades, which are heated to 1900° each when removed from the oven. Oh, and you read right, I did say “blades” as Bob had me cut two in case I screwed one up at some point. Fortunately I didn’t drop the blades after the heat treat, so that was a relief.

Next, I picked out my scale material. I like Micarta® so green canvas Micarta was an easy choice for me. Bob gave me a sheet of the material and off to the bandsaw I went. Same for the backspacer, for which I used some yellow/white Micarta for a bit of contrast.

The next day a lot of time was spent cutting the lockbar—Bob set up the milling machine for me—smoothing out the scales, adjusting stop pin placement, and putting the handles together many times to make sure everything fit just right. 

Of course, all the work was made a bit easier and more efficient by using the tools that Bob has made, often even invented, over the years. His shop is filled with a plethora of tools, devices, holders, clamps, and more, many of which he’s designed and made himself to make his knifemaking process more reliable and efficient.

Next came the grinding, probably what many think of as the hardest and scariest part of making a knife. One of the first things Bob said to me when I arrived at Knife Camp was, “We can always take more away but we can’t put things back.” I think that nowhere is this truer in the knifemaking process than in grinding a blade. If you make a big mistake here, there’s no fixing it. Obviously, there is a practiced art to this. I seemed to do OK on the grinding part—until I wasn’t.

Overall, I ground the blade well but got sloppy on one of my final passes. I started a bit too soon and ground some of the area near the detent hole. When we put the knife together, it was pretty clear that the mistake had implications. Basically, there was no detent. It was pretty disappointing, but then we remembered the second blade I cut in the beginning. Clearly, Bob had been thinking ahead.

The finished knife is based on one of Bob’s Mini Athena models sporting a 3-inch tanto blade of MagnaCut stainless steel and a green canvas Micarta® handle with pocket clip.

On day three I got to work grinding the second blade and managed to not repeat my mistake of the day previous. Then I sandblasted the blade. After that, I began the process of putting the knife together, taking it apart, tweaking it a bit, putting it back together, all over and over again until it worked just right. Finally, the action, lockup, and centering were good. Bob sharpened the knife for me and it was done.

I don’t know that I’ll ever be a knifemaker but I made a knife, and I love it!

Over the years, I’ve gained a lot of knowledge about knives but to actually make one was something else entirely. The amount of planning and work, especially detail work, that goes into a handmade knife is truly remarkable. Being guided by and watching a master like Bob made my experience even more remarkable. He knows what works well functionally and artistically. He thinks several steps ahead and takes the time with each detail. That’s why his knives are highly desirable.

Shop Dump: Tom Krein, Jerry Moen, And Ben Breda

Acclaimed Makers Tom Krein, Jerry Moen, And Ben Breda Take Us Into Their Workshops And Show Us How They Turn Steel Into Knives.

For Tom Krein, making the shop comfortable is a big step in being productive and efficient. 

“While it might not be quite what you expect, I consider things like a restroom, central heat and air, and a full kitchen as things that keep me at the shop and productive,” he commented. “I’m often here 12-to-15 hours a day, and having these available makes me comfortable and able to work longer. While it’s probably not something that would immediately come to mind, I consider this setup one of my most useful tools.”

Since Tom’s shop is not at his home, these add-ons make a difference in time and travel. No doubt, the ability to work and then take a quick break improves the quality of his finished knives as well.

When hard at work, Tom utilizes several key pieces of equipment. A variable speed mini mill from Little Machine Shop is a workhorse.

“I have two of these that are very similar,” he said. “I’ve used these to build many folders. They take a lot more time than a floor model Bridgeport, but they can get the work done. Now that I have the HAAS CNC, I mostly use these for precision drilling, deburring and counterboring.”

While working for long-time custom maker Bob Dozier in 1998, Tom bought a grinder from his employer. 

“I actually got paid to put it together,” he smiled. “I grind on it day in and day out. It wasn’t cheap when I purchased it, but it has never let me down. I’ve literally ground thousands of blades on it.”

Dozier was also influential on another of Tom’s most important shop tools. 

“Bob helped me build a variable speed buffer in 1998, too,” Tom said. “This is another machine that I use on every single knife multiple times. I don’t know how I would make knives without it. It is currently set up with a ¼-inch cardboard wheel on the left-hand side for sharpening and a deburring wheel on the right-hand side.”

Tom has been making custom knives for nearly 30 years, and he is gravitating more toward folders now due to a touch of arthritis in his hands, but continues to make some fixed blades. His signature materials are D2 tool steel—a preference he gleaned from Dozier—and NitroV stainless steel as well. He uses a lot of G-10 and Micarta® for handles along with stabilized koa, stag and mammoth.

The day-to-day grind in the custom knifemaker’s shop is typically only as productive as the maker’s tools will allow. Skill, investment of time, and precision in the finished product are heavily influenced by the function and quality of the tools, and what the available equipment will allow.

For veteran knifemaker Jerry Moen, his best offerings from the shop are homegrown to a great extent. After selling a large number of shop tools and pieces of equipment to custom knifemaker and friend Todd Begg a few years ago, he regularly employs his own creations from Moen Tooling.

“I use the basic stuff in my shop when I’m making a knife,” Jerry began, “so there really isn’t anything special about those things. But the platen from Moen Tooling has been a game changer for many makers who have ordered it so far. I can’t thank Princeton Wong enough for his contribution to Moen Tooling, either. Princeton is a brilliant young engineer, and I first realized his talent at the Fort Worth Show when he won best new maker.”

The platen indexes the knife blade and virtually eliminates the problems with belt bumps and heat that go along with other such products. The result is better symmetry and a smoother grind. The grinding process is also cooler, allowing the maker to use finer belts and minimize the bump.

“I’m a user of all the grinding fixtures Jerry has produced,” commented custom maker Tom Overeynder. “Using the new platen and grinding fixtures will greatly jump start new makers as well as old timers in accomplishing more accurate grinds. The user can hog off stock and can do the most delicate jobs. Overall, I love it and highly recommend it to anyone interested in doing top drawer workmanship.”

Moen pairs his platen with two other indispensable pieces of shop equipment. The first is his functional Outlaw grinder, and he believes it is adequate for the jobs at hand. However, he is close to a deal with AmeriBrade to promote its products.

He has also developed the Moen Blade Grinding Fixture, which includes carbide file guide blade clamps, a rugged anodized coating, friction-free nylon gliding surface, dual handles and adjustable blade standoffs. The dovetailed clamps help with transitions and the fixture is well-suited for flat, hollow or small-wheel grinding.

“This fixture takes all the guesswork out of it,” Moen noted. “It’s all indexed perfectly, and you can set angles where you need them. It holds the blade and sets the bevel you put on it, and you can flip it from one side to the other and take it to a 1200-grit finish in 30 minutes.”

Jerry sold Princeton 25 percent of Moen Tooling some time ago, and the two have made an impressive team.

“He can do CAD and has helped with the design on some of our new stuff,” Moen added. “I might be the one with imagination but I depend on the best people I can find for what I’m short at.”

Custom maker Bob Ohlemann has put the Moen platen and fixture system to work as well. 

“These days, I spend about as much time teaching knifemaking as I do making my own knives,” Bob remarked. “Most of my ‘dress tactical linerlock’ students are established makers looking to expand their skill set and offer new products to their customers. One of the most important techniques students look to learn in my classes is how to create high-precision bevel grinds with beautiful sweeping plunges and reduce their time hand finishing blades. This is where the Moen Tools platen and fixture system excel.”

American Bladesmith Society Journeyman Smith Ben Breda tackles the forging of custom knives with an array of proven shop tools and equipment. 

He has been forging knives for 10 years and has been full time for six of those, specializing in chef’s knives, hunters , bowies and fighters. He uses premium handle materials such as wood burls, stag and ivory. When fully engaged making knives, Ben has John Perry handle broaches nearby. 

“These are a must for properly fitting hidden-tang handles,” he explained. “They are very well built and make fitting handles effortless.”

Ben’s variable-speed-head Bridgeport milling machine is in continual use, and for good reason. 

“This machine allows the maker to fit guards quickly and accurately, which is a must in any knife shop,” he commented. “This machine was a Craigslist find and similar machines often come up for sale. They are pretty easy to find.”

Pounding away at a piece of steel is part of the process for Ben, and he depends on a 50-pound Little Giant Power Hammer to get the job done.

“With this old mechanical hammer, the maker can break down large steel stock and damascus billets and forge blades with ease,” Ben noted. “I bought this hammer from a retired knifemaker and had it shipped to my shop.”

Ben identifies the Wuertz TW90 belt grinder as another of the most important tools in his shop. 

“Blades can be ground to very precise dimensions with this,” he related, “as well as hardware shaping and, of course, sculpting knife handles. The machine can be used at slow speeds for wood and high speeds for grinding steel away fast. It comes with several attachments as well as a horizontal option, making it a very versatile machine. These grinders can be bought directly from the Wuertz machine company.”

Kershaw Blur Review: Focusing On The EDC Classic

A mainstay in the company’s catalog, the Ken Onion-designed, USA-Made Kershaw Blur remains a clear EDC choice.

Kershaw’s Blur has been in the company’s line for several years and it continues to be a good seller for the company. You get it all with the Blur—a handsome look, useful blade shape, and made-in-the-USA toughness.

Devised by custom knifemaker Ken Onion, the Blur exhibits the hallmarks of Onion’s design with its recurve drop point blade and optimized handle shape promoting user comfort, as well as safety. The Blur’s blade measures 3.4-inches long and is made of Sandvik 14C28N stainless steel. For those seeking a higher-performance steel, Kershaw offers an upgraded S30V version. Though the base-model steel is no slouch, as 14C28N holds an edge well, yet resharpens fairly easily. The Blur’s blade has plenty of bite right out of the box, thanks to its hollow grind.

For deployment, the Blur uses ambidextrous thumb studs. These are custom-designed studs, with a unique slanted portion. This rake allows you to bump with your thumb and then back off immediately, so they won’t be in the way of opening.

Speed Safe System

Deployment speed doesn’t disappoint, thanks to Kershaw’s Speed Safe assisted opening technology. The Speed Safe system was developed by Ken Onion and serves as a way to quickly and effectively open a folding knife blade quickly with minimal user effort. Essentially, a torsion bar propels the blade open after the user initiates blade movement by pushing out on the thumb stud.

For those who appreciate a solid and comfortable grip (who doesn’t?) the Blur incorporates some interesting design elements.

Starting with the construction, Kershaw has opted for aluminum alloy, making the handle both lightweight and strong. The shape is also well thought out, offering an intriguing and aesthetically pleasing shape, that doesn’t compromise on comfort. It’s a good example of Onion’s profound understanding of knife ergonomics.

Furthering the usability, the Kershaw chamfers all the edges, ensuring there are no hotspots on the knife and textured rubber inlay inserts are a practical bonus, increasing grip traction tenfold with either wet or dry hands. Kershaw calls this material Trac Tech and it’s very similar to the self-adhesive grip tape you might find indoors in wet locations such as a swimming pool deck.

Interestingly, Trac Tech also helps with holding the knife to the pocket, making it a bit difficult to slide in and out. Depending on who you are and your particular activities, this can be a good thing or an annoyance. It is insurance from the knife falling out of your pocket, but it does slow retrieval time.

I like the use of Trac Tech on the blur simply because it gives the handle a more tactile feel to it.

The general open build of the handle makes cleaning easy, especially when using compressed air or rinsing out under tap water. There is a pocket clip that helps to carry the Blur in the pocket and Kershaw gives you the option of either tip-up or tip-down carry but for right-hand carry only. Sorry lefties!

Final Cut

The Blur is a stylish EDC folding knife that doesn’t back down when there is tough work ahead. The recurve blade cuts very well, and its ample belly makes it an efficient slicer.

The hollow grind really thins the blade out nicely without making it too slender, and therefore it will cut through tougher materials with greater ease. It really excels at cardboard. I like this material for testing as it is a good standard because of its thickness and slight abrasiveness. Both aspects test the edge’s geometry.

The liner lock of the Blur is dialed in nicely, it hits the tang on the lower third of the width of the blade and allows for some wear as the lock breaks in. Yet, the lockup is very secure. The exposed portion of the lock bar that you contact to release the lock has traction notches on it so you can get a good grip on it. I thought was a nice extra touch on Kershaw’s part.

Overall, the only nit to pick is I wish the clip was designed to carry the Blur deeper in the pocket. Other than this, no real issues to speak of with the knife

When it comes time to purchase a Blue, this might be the hardest decision because of the variety of models. There are a ton of colorways for the handle—black, navy blue, and olive green. Additionally, Kershaw offers several blade options, including plain edge and partly serrated as well as stonewashed, blackwash and Cerakote black finishes. If that weren’t enough, you also have a choice of a tanto blade as well, if that’s more your speed. Heck, there’s even an option with a carbide glass breaker at the end of the handle.

The Blur’s MSRP starts at $135 and goes up from there to as much as $185 depending on blade finishes. Overall, the knife presents an overall package—Onion design, high function, nice styling and plenty of options choices. What this adds up to, is an EDC option that should be welcome in anyone’s collection.

It’s hard to believe it’s been almost three months since BLADE Show 2024 blew the doors off the Cobb Galleria Centre in Atlanta. With all the commotion and introductions of new knives, even if you were there you couldn’t help but miss many.

Ernest Emerson: His Shop And Tools

Ernest Emerson Is One Of The Leading Designer Of Tactical Knives, And We Get To See His Shop And How He Works

Ernest Emerson is entering his 44th year of knifemaking and his manufacturing company, Emerson Knives, Inc., is celebrating its 25th anniversary. Many knife nuts who have been around awhile remember Ernest when he was purely a custom knifemaker who was making exquisite folders exclusively. Then things changed.

When the first Gulf War came along, Emerson—who has an extensive background in martial arts—had already been working on tactical knife designs and, being the patriot he is, was ideally positioned to do his part in the war effort. Along with a handful of other talented custom makers, it wasn’t long before Ernest was instrumental in helping kick off the modern tactical knife movement that is still a huge part of the cutlery market today. 

He never looked back and 25 years ago took his designs to the masses, switching his focus to becoming a cutlery manufacturer of tactical knives, primarily of the folding kind. He continues to make a limited number of custom knives and also uses his skills designing new knives for his factory line. We asked Ernie to give us the lowdown on the tools and equipment he relies on most to do his custom work and prototypes for Emerson knives.

Ernest Emerson’s Tools And Machines

Emerson employs a number of light, low-cost bench-top drill presses. He leaves them set up for various drilling and reaming operations, which saves him a lot of time as he moves down the row drilling liners and handles.

He opened by praising his vintage mill. 

“The old Bridgeport has been fixed and rebuilt more than once but it is solid old-school quality and can still easily hold +/- .001-inch tolerances,” he observes. “I use it for all of my milling, tool, jig and fixture building, as well as all operations on bolsters and handles that require precise tolerances and hole depths such as bolsters, counterbores and handle countersinks.”

For grinding, he calls out one grinder maker in particular as his favorite. 

“I use a variety of grinders but my go-to machines are those by Travis Wuertz. They are solid, sturdy, virtually silent, and extremely well thought out—and engineered by Travis,” Ernest says. “Their real value to me is that I can build a wide variety of specialized fixtures and tools that allow me to do very precise grinding operations on both blades and handles.”

Emerson uses a number of low-cost bench-top drill presses. 

“At $125-$150 each I can afford to own several of them and leave them set up for various drilling and reaming operations,” he notes. “This saves me a lot of time as I can just move down the row as I drill liners and handles. The light drill presses work perfectly for me because all the holes I drill, tap or ream are small diameters and don’t need heavy drill presses to perform the operations. Plus, I get a better, lighter feel when I’m drilling delicate and expensive materials like pearl without damaging them.”

Keeping Things In Order

Hammered-6 in Moku-Ti bolsters with distressed solid copper scales and a hammered blade. Emerson’s list price: $10,000.

Ernest is a firm believer in being organized. 

“Although my work area may look a little cluttered or messy [he was preparing for a show when the accompanying photos were taken], I am extremely organized and orderly,” he emphasizes. “Having come up through an apprenticeship program to become a tool-and-die maker, I had it drummed into me the importance of cleanliness and organization in producing precise results.”

He also relies on the smaller things that make up the whole of knifemaking. 

“Although machines seem to play the biggest role in most shops, in my endeavors it is the jigs and fixtures that are my most valuable tools,” he states. “Coming up through the apprenticeship program early in my career and eventually earning the title of tool-and-die maker, it was hammered into me that the best machinists are the ones that can conceptualize and invent the most efficient and precise tools, jigs and fixtures to help them do their job. There is a lot of truth in that statement. I also have a full machine shop and woodworking shop with all the jointers, planers, sanders, table saws, routers, lathes and woodworking tools that I use.”
